Calculate repair packer diagonal clearance and entry envelopes. Account for rigid length, wheel assemblies, fiberglass wrap, and chamber transitions.

Few surprises on a trenchless rehabilitation job are more costly than wetting out a 1.5-meter long fiberglass resin mat, wrapping it tightly around a repair packer, lowering it into a manhole, and discovering that the rigid tool cannot make the 90-degree turn from the shaft into the sewer pipe. As the resin ticks closer to its gel point, crews are forced to abort, wasting expensive chemicals and materials.

Will a repair packer and its attachments fit through your access opening? **Yes, but only if you calculate three interdependent dimensions before ordering: the clear manhole frame diagonal, the total rigid envelope (including wheels and air couplings), and the turning sweep clearance at the manhole benching.**

In our custom engineering work highlighted in the [Reliance Custom Repair Packer Video](https://www.youtube.com/watch?v=xiLJ7QQuIZo), packers are configured with specific wheel carriages and rigid lengths. To ensure smooth field entry for our [Pipe Rehabilitation Packers](https://reliancetrenchless.com/en-CA/products/repair-packers), let us examine the geometry of confined space access.

## The 3 critical dimensions: rigid body length, wheel envelope, and shaft bend

Determining whether a packer will clear an access shaft involves more than comparing the packer's deflated diameter to the manhole ring:

**Geometric entry envelope:** Calculating clear diagonal passage across standard 600 mm manhole openings based on rigid packer length, wheel chassis, and resin mat thickness.

1. **Rigid Length ($L_{rigid}$):** While the rubber expansion bladder is flexible, the structural core (bypass conduit, internal metal mandrel, and endplates) is completely rigid. Standard packer models range from **1,000 mm to 3,000 mm in total length**.
2. **Total Outer Assembly Envelope ($D_{envelope}$):** This is the maximum diameter measured across the deflated rubber body plus the protruding wheel carriages, quick-disconnect air nipples, pulling shackles, and wrapped resin mat.
3. **Chamber Invert Turning Radius ($R_{turn}$):** Once lowered vertically down the shaft, the packer must rotate horizontally to enter the pipe mouth. The distance from the manhole benching to the opposite chamber wall determines the maximum tool length that can physically turn without jamming.

## Accounting for wrapped fiberglass cloth and protective outer film

When reviewing manufacturer catalogue tables, remember that the "Deflated Diameter" row only describes the bare packer as it ships from the factory.

On site, preparing a sectional point repair adds significant thickness:

- **Triple-Layer Fiberglass Matting:** High-density E-CR woven glass saturated with silicate resin adds **10 mm to 15 mm** of diameter.
- **Protective Polyethylene Wrapping Film:** Sacrificial stretch wrap used to hold the mat in place adds another 2 mm.
- **Sacrificial Securing Bands:** Rubber bands or break-away tape used to clamp the leading and trailing edges.

If a DN300 packer has a deflated diameter of 220 mm and is fitted with 35 mm wheel carriages, its effective insertion diameter with resin wrap exceeds **300 mm**. If the access manhole is an offset drop shaft with internal steps, this clearance margin shrinks rapidly.

**Site transition path:** 1 vertical descent down access shaft, 2 90-degree turning sweep at benching, 3 horizontal travel along invert toward pipe defect.

## Calculating the diagonal entry clearance in typical 600 mm manholes

Under municipal standards and [OSHA 29 CFR 1910.146](https://www.osha.gov/laws-regs/regulations/standardnumber/1910/1910.146) for permit-required confined spaces, standard sewer manhole covers feature a clear opening of **600 mm (24 inches)**, while modern deep chambers may feature 750 mm or 900 mm openings.

To determine if an assembled packer can enter diagonally through a circular opening:

L_max ≈ √(D_shaft² - D_envelope²)

Where $D_{shaft}$ is the clear frame diameter and $D_{envelope}$ is the total tool width. However, the real bottleneck is almost always at the bottom of the manhole:

- If the chamber diameter is 1,000 mm and the pipe enters at the invert, a rigid bypass packer exceeding **1,200 mm in total length** cannot be rotated horizontally unless it is lowered nose-first directly into the downstream pipe while suspended from the surface winch!

## Site survey parameters required before ordering custom packer lengths

To prevent field aborts, collect these five measurements during your initial CCTV and top-of-ground site survey:

- **Clear Frame Diameter & Depth:** Opening diameter at road level and vertical depth from rim to invert benching.
- **Manhole Chamber Diameter:** Internal dimension of the bottom working chamber.
- **Pipe Entrance Orientation:** Whether the target pipe enters straight through or has a backdrop drop connection.
- **Target Defect Length:** Length of the crack or separated joint (to determine minimum required patch length).
- **Required Bypass Flow:** Whether the job can be isolated for 60 minutes with a non-bypass flexible packer, or if an active wheeled bypass packer is mandatory.
